TRAINING OVERVIEW

For organizations to be successful, change must be both intentional and continuous. LEAN is a systematic approach to identifying and eliminating waste or non-value activities in a process through continuous improvement with the goal of creating maximum value – simply put: identifying and reducing the ‘things that get in the way of the work’, improving the flow of work processes and making it easier for employees to get the work done, correctly and consistently. 

LEAN certification is about building skills in critical thinking and problem solving that are proven catalysts for creating strategic organizations. LEAN tools build capacity in designing/leading effective change initiatives, promote creativity (ideas that are novel and useful) and spur innovation. Ultimately, they build mastery of process thinking that leads to a comprehensive organizational change approach and a continuous improvement mindset. 

FCI’s LEAN Certification programs are designed for those who have responsibility for developing teams, managing people and processes and who have accountability for results. LEAN introduces participants to the concepts and tools that will help make them successful now and in the future as change and process improvement takes hold. In FCI’s recognized LEAN training, we explore the key ingredients of the competencies required to create a culture of improvement leading to world class results.

TRAINING & CERTIFICATIONS

LEAN Essentials 

This Introductory LEAN training gives participants a basic understanding of the key concepts of LEAN Thinking. Participants learn the language of LEAN and how to view their work processes and product flow differently. They are able to capably participate in improvement projects and brainstorming discussions. 

Module topics include:  

  • LEAN Overview 
  • Implementing 5S/6S 
  • Visual Workplace 
  • Standard Work 
  • Spaghetti Diagrams 
  • Gemba (Waste) Walks 
  • Error- or Mistake-Proofing 
  • Kanban and Material Management 

This training is provided in a self-paced, online modular format that can be completed over a one-month period, with access to our LEAN Coach as needed. Participants who complete this level can move on to complete their LEAN Yellow and Green Belt Certifications.

Yellow Belt Certification 

Building on the knowledge gained in our LEAN Essentials training, participants expand their knowledge of LEAN and become capable of leading local Kaizen Improvement events. At this level of certification participants become skillful with the processes and tools of LEAN by completing an applied project. By actively engaging with the methodology, participants learn how LEAN can create value by eliminating the activities that consume resources or add cost or time without an increase in value. Participants who complete this level online then complete an applied Improvement Project in order to obtain their LEAN Yellow Belt Certification, with webinar and coaching support, and can move on to complete their LEAN Green Belt Certification.

  • Writing effective problem statements 
  • Introduction to Kaizen 
  • Using the A3 report for rapid improvement projects 
  • SIPOC mapping (Supplier Inputs, Process Outputs, Customer) 
  • Implementing and facilitating daily LEAN “Huddles” 
  • Process Mapping 
  • Constructing Project Charters 
  • Managing Change 
  • Brainstorming, Affinity Diagrams and Team Voting 
  • Cause and Effect Diagrams and the Five Whys 
  • Pareto Charts and the 80/20 Rule 
  • Value Stream Mapping 

Format: Online training, with webinar and coaching support; completion of an approved project (coaching sessions provided). 

Green Belt Certification 

Green Belts have two primary tasks: first, to help deploy LEAN tools and processes and second, to lead small-scale improvement projects within their respective areas. In their LEAN Green Belt Certification training, participants continue to build on their understanding from their LEAN Yellow Belt Certification training, broadening their knowledge, and are prepared to lead more complex Process Improvement Projects. Upon completion of the Green Belt Certification program, participants will be able to execute continuous improvement projects as part of their overall jobs. Instruction is application-focused and requires all participants to successfully complete an applied Improvement Project to obtain their LEAN Green Belt Certification, with webinar and coaching support. Certification will be awarded when the participants have demonstrated the level of mastery expected at a Green Belt level.  

Content: 

  • Review of Yellow Belt LEAN Principles and tools 
  • Introduction to Six Sigma – introduction to the history of Six Sigma 
  • DMAIC-Define, Measure, Analyze, Improve, Control – Data-driven cyclical roadmap to improve and optimize business processes and designs. 
  • Failure Mode and Effects Analysis (FMEA) – Systematic risk management technique that analyzes failure and determines corrective and preventative measures. 
  • Controlling the Process – Introduction to statistical process control (SPC) and control plans, and using “voice of the process” to manage and improve your processes. 
  • Assessing Process Capability – Capturing and assessing the voice of the customer, understanding process tolerance versus specifications, and determining process capability. 
  • Work Leveling/Load Balancing – How to construct a load leveling chart and apply techniques to balance work and reduce bottlenecks. 
  • Work Cell Design and Improved Facility Layout – How to organize and design work space for efficiency and effectiveness and improve flow. 
  • Rapid Changeover Techniques/SMED – Rapid/Quick changeover techniques. 
  • Process Control Plans and Control Charts – Statistical Process Control (SPC) and implementing process control plans, and selecting and constructing control charts and run charts to capture the voice of the process.

Black Belt Certification 

LEAN Black Belt Certification is a confirmation of your ability to manage improvement projects, often spanning value streams made up of multiple departments and functions, and successfully working with a team of subject matter experts to apply LEAN principles, tools, and methods to solve problems, eliminate waste and constraints to flow, and improve processes. Analysis includes a deeper understanding of data and understanding the “voice of the process”.  As a Black Belt, you are also able to assist senior management in developing and implementing a highly-customized enterprise deployment of LEAN.  Instruction is application-focused and requires all participants to successfully complete an applied Improvement Project in order to obtain their LEAN Black Belt Certification, with webinar and coaching support. Certification will be awarded when the participants have demonstrated the level of mastery expected at a Black Belt level.  Access to statistical software is required for this program. 

Content: 

  • Introduction to Basic Statistics – Populations and samples, parameters and statistics, types of data, descriptive and inferential statistics.  Central tendency and dispersion, proportions and frequencies. 
  • Graphical Analysis / The Histogram – This course provides an introduction to the histogram, key features of this graphical tool, and how to interpret the results of your chart. 
  • Graphical Analysis / The Box Plot – Introduction to boxplots, features and interpreting results 
  • Graphical Analysis / The Scatterplot – Introduction to scatter and matrix plots – features and interpreting results 
  • The Normal Distribution – Introduction to the Normal Distribution 
  • Testing for Normality – Conduct and interpret the results of a normality test 
  • The Standard Normal (Z) Distribution – Understanding the standard normal (Z) distribution 
  • Introduction to Hypothesis Testing – What is a hypothesis test?  The null and alternate hypothesis and establishing Alpha (Type I) and Beta (Type II) risk.  How to conduct a hypothesis test. 
  • Total Productive Maintenance – This training provides an introduction to Total Productive Maintenance (TPM) and how to calculate Overall Equipment Efficiency (OEE) 
  • LEAN and Green / The environmental Benefits – This training provides an introduction to the environmental benefits that can be derived from a combined “LEAN” and “Green” strategy 
  • LEAN Deployment Strategy and Methods – This course provides senior leaders with an introduction to LEAN deployment strategy and methods
